The manufacturing of superalloys with minimal or no aluminum and titanium generally employs electric arc furnaces or non-vacuum induction furnaces. When aluminum and titanium are involved, vacuum smelting is essential to control element burning loss and reduce gas and inclusions. To enhance the quality further, a dual process of smelting followed by secondary remelting is used. Smelting methods include electric arc furnace, vacuum induction furnace, and non-vacuum induction furnace, while remelting processes utilize vacuum consumable furnaces and electroslag furnaces.
Solid solution strengthened alloys and those with less than 4.5% aluminum and titanium can be forged. Alloys with higher aluminum and titanium content are initially processed by extrusion or rolling, followed by hot rolling. Some products may require further cold rolling or cold drawing. Large diameter alloy ingots or cakes necessitate forging via hydraulic press or fast forging hydraulic press for optimal results.
Highly alloyed, difficult-to-deform materials are increasingly used in precision casting, particularly for turbine blades and guide blades. To enhance these components, directional crystallization processes have been developed, promoting grain growth along a single crystal direction during solidification to create parallel columnar crystals without transverse grain boundaries. This process demands a significant axial temperature gradient and excellent axial heat dissipation conditions. Recent advancements also include single crystal blade manufacturing to eliminate all grain boundaries.
