Manufacturing high-performance superalloys requires precision. For non-aluminum and titanium superalloys, electric arc furnaces or non-vacuum induction furnaces suffice. However, for superalloys containing aluminum and titanium, vacuum smelting is essential to control element loss and reduce gas and inclusions. Advanced techniques combining smelting with secondary remelting using vacuum consumable and electroslag furnaces optimize inclusion content, distribution, and crystalline structure.
Solid solution strengthened alloys and low aluminum-titanium alloy ingots (under 4.5%) are typically forged. High aluminum-titanium alloys undergo extrusion or rolling, followed by hot and sometimes cold rolling or drawing. Large diameter ingots require forging by hydraulic or fast forging hydraulic presses.
Highly alloyed, difficult-to-deform alloys now leverage precision casting for turbine blades and guide blades. Directional crystallization grows parallel columnar crystals, eliminating transverse grain boundaries and improving structural integrity. Establishing a strong axial temperature gradient during solidification is vital. Additionally, single crystal blade manufacturing is being refined to further eliminate grain boundaries.
