The manufacturing process for superalloys with minimal or no aluminum and titanium typically involves electric arc furnaces or non-vacuum induction furnaces. For superalloys containing aluminum and titanium, vacuum smelting is preferred to control element burning loss and minimize gas and inclusion contamination. A double process combining smelting and secondary remelting can further reduce inclusions and improve ingot crystal structure. Key smelting methods include electric arc furnace, vacuum induction furnace, and non-vacuum induction furnace, while remelting methods include vacuum consumable furnace and electroslag furnace.
Solid solution strengthened alloys and ingots with low aluminum and titanium content (under 4.5%) can be forged. Alloys with aluminum and titanium are generally processed through extrusion or rolling, followed by hot rolling. Some products may require additional cold rolling or cold drawing. Large diameter alloy ingots or cakes necessitate forging by hydraulic or fast-forging hydraulic presses.
High-alloyed, hard-to-deform superalloys are predominantly used in precision casting, such as turbine and guide blades. To mitigate grain boundaries and reduce porosity, directional crystallization processes have been developed. This method encourages grains to grow in a single direction during alloy solidification, resulting in parallel columnar crystals without transverse grain boundaries. Achieving directional crystallization requires maintaining a substantial axial temperature gradient and good axial heat dissipation between liquidus and solid phase lines. Additionally, single crystal blade manufacturing processes have been explored to eliminate all grain boundaries.
