For manufacturing processes that exclude or minimally include aluminum and titanium, superalloys are typically smelted using electric arc furnaces or non-vacuum induction furnaces. If aluminum and titanium are present, controlling element loss and minimizing gas and inclusions necessitates vacuum smelting. To further enhance inclusion distribution and ingot crystal structure, a dual process of smelting and secondary remelting is employed. Key smelting methods include electric arc furnace, vacuum induction furnace, and non-vacuum induction furnace, while remelting is primarily done using vacuum consumable furnaces and electroslag furnaces.
Solid solution strengthened alloys and low aluminum-titanium alloy ingots (total aluminum and titanium less than 4.5%) are amenable to forging. Alloys containing aluminum and titanium are generally processed through extrusion or rolling, followed by hot rolling, with some products requiring additional cold rolling or cold drawing. Large diameter alloy ingots or cakes are forged using hydraulic or fast forging hydraulic presses.
Heavily alloyed and hard-to-deform alloys find extensive use in precision casting, especially for turbine and guide blades. Recent advancements in directional crystallization processes aim to reduce or eliminate grain boundaries perpendicular to the stress axis and minimize porosity. This technique ensures grain growth along a single crystal direction during alloy solidification, resulting in parallel columnar crystals without transverse grain boundaries. Achieving directional crystallization necessitates a significant axial temperature gradient and excellent axial heat dissipation between the liquidus and solidus phases. Furthermore, single crystal blade manufacturing processes are being explored to eliminate all grain boundaries.
