Superalloy manufacturing processes vary, especially for those containing aluminum and titanium. For alloys without these elements, electric arc furnaces or non-vacuum induction furnaces are used. When aluminum and titanium are involved, vacuum smelting is essential to control element loss and minimize gas and inclusions. Advanced techniques combining smelting with secondary remelting enhance the material's integrity, employing methods like vacuum induction and non-vacuum induction furnaces alongside remelting via vacuum consumable furnaces and electroslag furnaces.
Solid solution-strengthened alloys and ingots with low aluminum and titanium content (less than 4.5%) are ideal for forging. Alloys featuring higher concentrations of these elements typically require extrusion or rolling followed by hot rolling; some products necessitate further cold rolling or drawing. Large-diameter alloy ingots undergo forging through hydraulic presses or fast forging hydraulic presses to achieve optimal structural properties.
Highly alloyed, hard-to-deform superalloys are widely utilized in precision casting, particularly for turbine and guide blades. Recent advancements in directional crystallization have improved material integrity by promoting grain growth along one crystal direction, eliminating transverse grain boundaries. This method requires maintaining a significant axial temperature gradient and excellent axial heat dissipation between liquidus and solidus points. Additionally, research into single crystal blade manufacturing aims to eliminate all grain boundaries, enhancing structural performance under high stress.
