For manufacturing processes without or with minimal aluminum and titanium, superalloys are typically melted in an electric arc furnace or a non-vacuum induction furnace. When superalloys containing aluminum and titanium are melted in an atmospheric environment, controlling elemental loss and avoiding gas and inclusions is challenging, necessitating vacuum smelting. To further reduce inclusions and improve ingot structure, double processes like smelting and secondary remelting are used. Key smelting methods include electric arc furnace, vacuum induction furnace, and non-vacuum induction furnace, while principal remelting methods involve vacuum consumable furnace and electroslag furnace.
Solid solution-strengthened alloys and alloys with lower aluminum and titanium content (less than 4.5% combined) can be forged. Alloys containing aluminum and titanium are generally processed by extrusion or rolling before hot rolling, with certain products requiring additional cold rolling or cold drawing. Large-diameter alloy ingots or billets must be forged using hydraulic or high-speed forging presses.
Highly alloyed and deformation-resistant alloys are widely used in precision casting processes, such as for turbine blades and guide blades. To mitigate grain boundaries perpendicular to the stress axis and porosity in cast alloys, recent developments focus on directional crystallization processes. This method ensures grains grow along one crystal direction during alloy solidification, resulting in parallel columnar crystals without transverse grain boundaries. Achieving directional crystallization requires maintaining a substantial axial temperature gradient and optimal axial heat dissipation between the liquidus and solid phase lines. Additionally, single crystal blade manufacturing processes have been explored to eliminate all grain boundaries effectively.
