The manufacturing process for superalloys with low or no aluminum and titanium content typically uses electric arc furnaces or non-vacuum induction furnaces. For superalloys containing aluminum and titanium, vacuum smelting is essential to control element burning loss and minimize gas and inclusions. To further reduce inclusions and enhance ingot crystal structure, a combined smelting and secondary remelting process can be employed. Key smelting methods include electric arc furnace, vacuum induction furnace, and non-vacuum induction furnace. Remelting is primarily done using vacuum consumable furnaces and electroslag furnaces.
Solid solution strengthened alloys and alloy ingots with low aluminum and titanium content (less than 4.5% combined) are suitable for forging. Alloys with aluminum and titanium typically undergo extrusion or rolling before hot rolling, with some products requiring further cold rolling or cold drawing. Large diameter alloy ingots or cakes are forged using hydraulic presses or fast forging hydraulic presses.
Highly alloyed and deformation-resistant alloys are widely used in precision casting, such as in turbine blades and guide blades. Recent advancements have developed directional crystallization processes to minimize grain boundaries perpendicular to the stress axis and reduce porosity in cast alloys. This process promotes grain growth along a single crystal direction during alloy solidification, resulting in parallel columnar crystals without transverse grain boundaries. Achieving directional crystallization requires maintaining a substantial axial temperature gradient and effective axial heat dissipation between the liquidus and solid phase lines. Additionally, single crystal blade manufacturing processes are being explored to eliminate all grain boundaries.
