The manufacturing process for superalloys without or with minimal aluminum and titanium typically involves using an electric arc furnace or a non-vacuum induction furnace for smelting. For superalloys containing aluminum and titanium, vacuum smelting is essential to control element loss due to burning and to minimize the introduction of gas and inclusions. To further enhance the purity and structure of the ingot, a combined process of smelting and secondary remelting can be employed. The primary smelting methods include electric arc furnaces, vacuum induction furnaces, and non-vacuum induction furnaces, while remelting is primarily executed using vacuum consumable furnaces and electroslag furnaces.
Solid solution strengthened alloys and ingots with low aluminum and titanium content (totaling less than 4.5%) can undergo forging. Alloys with higher aluminum and titanium concentrations are generally initially processed through extrusion or rolling, followed by hot rolling. Some products may require further cold rolling or cold drawing. Large diameter alloy ingots or cakes necessitate forging by hydraulic press or fast forging hydraulic press.
Highly alloyed and less deformable alloys are predominantly used in precision casting, such as producing turbine blades and guide blades. Recently, directional crystallization processes have been developed to minimize or eliminate grain boundaries perpendicular to the stress axis and reduce porosity. This technique encourages grain growth along a single crystal direction during solidification, resulting in parallel columnar crystals without transverse grain boundaries. Critical conditions for directional crystallization include establishing and maintaining an adequate axial temperature gradient and optimal axial heat dissipation between the liquidus and solid phase lines. Additionally, single crystal blade manufacturing processes have been explored to eliminate all grain boundaries.
