The manufacturing process for superalloys with minimal or no aluminum and titanium typically employs electric arc furnaces or non-vacuum induction furnaces. For superalloys containing aluminum and titanium, vacuum smelting is crucial to minimize element loss and reduce the inclusion of gas and impurities. To enhance the quality of the ingot's crystal structure and inclusions distribution, a dual process of smelting followed by secondary remelting is often used, employing methods such as electric arc furnace, vacuum induction furnace, and non-vacuum induction furnace. Remelting is primarily done using vacuum consumable furnaces and electroslag furnaces.
Solid solution-strengthened alloys and ingots with low aluminum and titanium content (less than 4.5%) can be processed through forging. Alloys containing higher amounts of aluminum and titanium are typically extruded or rolled before hot rolling, with some products requiring further cold rolling or cold drawing. Large diameter alloy ingots or cakes necessitate forging by hydraulic press or fast forging hydraulic press.
Highly alloyed and complex-to-deform alloys are extensively used in precision casting, such as for casting turbine blades and guide blades. Recent advancements in directional crystallization processes have enabled the growth of parallel columnar crystals without transverse grain boundaries, significantly reducing or eliminating grain boundaries and porosity. Achieving directional crystallization requires maintaining a sufficiently large axial temperature gradient and excellent axial heat dissipation between the liquidus and the solid phase lines. Research is also ongoing in the manufacturing process for single crystal blades to completely eliminate grain boundaries.
