For superalloys with minimal or no aluminum and titanium, electric arc furnaces or non-vacuum induction furnaces are typically used. However, when smelting superalloys containing aluminum and titanium in the atmosphere, controlling element burn-off and minimizing gas and inclusions is challenging, thus necessitating vacuum smelting. To further diminish inclusions and optimize ingot crystal structure, a dual process combining smelting and secondary remelting is employed. The primary smelting techniques include electric arc furnace, vacuum induction furnace, and non-vacuum induction furnace, while main remelting methods encompass vacuum consumable furnace and electroslag furnace.
Solid solution strengthened alloys and alloys with low aluminum and titanium content (combined total under 4.5%) are suitable for forging. Alloys containing aluminum and titanium generally undergo extrusion or rolling, followed by hot rolling. Some products may require additional cold rolling or cold drawing. Large diameter alloy ingots or billets necessitate forging via hydraulic press or fast forging hydraulic press.
Highly alloyed, challenging-to-deform alloys find extensive use in precision casting, notably for turbine blades and guide blades. To mitigate grain boundaries perpendicular to stress axes and eliminate porosity, directional crystallization techniques have been developed, enabling grains to grow along a single crystal direction during solidification, producing parallel columnar crystals without transverse grain boundaries. Achieving directional crystallization demands maintaining a significant axial temperature gradient and optimal axial heat dissipation between the liquidus and solid phase lines. Moreover, single crystal blade manufacturing is being explored to remove all grain boundaries.
