For superalloys with minimal or no aluminum and titanium, electric arc or non-vacuum induction furnaces are typically used for smelting. When smelting aluminum and titanium-containing superalloys in the atmosphere, controlling element burn-off is challenging, and gas and inclusions enter more easily; thus, vacuum smelting is preferred. To further minimize inclusions and enhance the ingot's crystal structure, a dual-process combining smelting and secondary remelting is adopted. Key smelting methods include electric arc furnace, vacuum induction furnace, and non-vacuum induction furnace. Remelting techniques include vacuum consumable furnace and electroslag furnace.
Alloys strengthened by solid solutions and those with low aluminum and titanium content (less than 4.5%) are suitable for forging. Alloys with aluminum and titanium typically undergo extrusion or rolling before hot rolling, with some products requiring further cold rolling or cold drawing. Large diameter alloy ingots must be forged using hydraulic or fast-forging hydraulic presses.
Highly alloyed, hard-to-deform superalloys are predominantly used in precision casting for turbine and guide blades. To reduce or eliminate grain boundaries perpendicular to the stress axis and minimize porosity, directional crystallization processes have been developed. This process ensures grains grow in one crystal direction during alloy solidification, yielding parallel columnar crystals without transverse grain boundaries. Achieving directional crystallization requires maintaining a substantial axial temperature gradient and effective axial heat dissipation between liquidus and solid phase lines (refer to metal solidification). Additionally, single crystal blade manufacturing processes are being explored to eliminate all grain boundaries.
