The manufacturing process for superalloys typically excludes or minimizes aluminum and titanium, using electric arc furnaces or non-vacuum induction furnaces. For aluminum and titanium-containing superalloys, vacuum smelting is preferred to control element burning and limit gas and inclusions. A dual process of smelting and secondary remelting can further refine inclusion content and improve crystal structure. Primary smelting methods include electric arc furnace, vacuum induction furnace, and non-vacuum induction furnace, while remelting techniques involve vacuum consumable furnaces and electroslag furnaces.
Solid solution strengthened alloys and low aluminum-titanium alloy ingots (less than 4.5% Al and Ti) can be forged directly. Alloys with higher Al and Ti content are typically extruded or rolled before hot rolling, with some products requiring additional cold rolling or drawing. Large diameter alloy ingots or cakes are forged using hydraulic or fast forging presses.
Highly alloyed, hard-to-deform materials are often cast using precision methods, such as for turbine blades and guide blades. To reduce or eliminate stress-perpendicular grain boundaries and porosities, directional crystallization processes have been developed. These processes ensure grain growth along a single direction during solidification, resulting in columnar crystals without transverse grain boundaries. Achieving directional crystallization requires maintaining a large axial temperature gradient and effective axial heat dissipation. Additionally, single crystal blade manufacturing processes eliminate all grain boundaries.
