Our manufacturing process for superalloys with minimal or no aluminum and titanium content typically involves electric arc furnaces or non-vacuum induction furnaces. For aluminum and titanium-containing superalloys, vacuum smelting is preferred to manage element burn-off and minimize gas and inclusion entry. To further reduce inclusions and enhance the ingot's crystal structure, we employ a dual process combining smelting and secondary remelting. Key smelting methods include electric arc furnaces, vacuum induction furnaces, and non-vacuum induction furnaces, with remelting achieved via vacuum consumable furnaces and electroslag furnaces.
Solid solution strengthened alloys and ingots with low aluminum and titanium content (under 4.5%) are typically forged. Alloys containing aluminum and titanium undergo extrusion or rolling, followed by hot rolling, with some products requiring further cold rolling or drawing. Large diameter alloy ingots or cakes are forged using hydraulic presses or fast forging hydraulic presses.
Highly alloyed, hard-to-deform alloys are frequently utilized in precision casting, particularly for turbine and guide blades. To reduce or eliminate grain boundaries perpendicular to the stress axis and porosity in cast alloys, directional crystallization processes have been developed. This technique ensures grains grow in a single crystal direction during solidification, resulting in parallel columnar crystals without transverse grain boundaries. Key conditions for directional crystallization include maintaining a substantial axial temperature gradient and efficient axial heat dissipation between the liquidus and solidus lines (refer to metal solidification). Additionally, single crystal blade manufacturing processes are being developed to eliminate all grain boundaries.
