The manufacturing process for superalloys excludes or minimizes aluminum and titanium content, typically utilizing electric arc furnaces or non-vacuum induction furnaces. When superalloys containing aluminum and titanium are smelted in atmosphere conditions, it's challenging to control the burning loss of elements, leading to increased gas and inclusions. Thus, vacuum smelting is preferred. To further reduce inclusions and enhance crystal structure, a combined smelting and secondary remelting process is employed. Primary smelting techniques include electric arc furnace, vacuum induction furnace, and non-vacuum induction furnace, while remelting methods utilize vacuum consumable furnaces and electroslag furnaces.
Solid solution strengthened alloys and alloy ingots with low aluminum and titanium content (less than 4.5%) are forgeable. Alloys with aluminum and titanium are generally extruded or rolled before hot rolling, with some products requiring additional cold rolling or drawing. Large diameter alloy ingots or cakes necessitate forging by hydraulic press or fast forging hydraulic press.
Highly alloyed, less deformable superalloys are widely adopted in precision casting, such as for turbine blades and guide blades. To minimize grain boundaries perpendicular to stress and reduce porosity, directional crystallization processes have been developed. This method fosters grain growth in a single crystal direction during alloy solidification, forming parallel columnar crystals without transverse boundaries. Achieving directional crystallization requires maintaining a significant axial temperature gradient and efficient axial heat dissipation between the liquidus and solid phase lines. Additionally, the production of single crystal blades has been explored to eliminate all grain boundaries.
