For superalloys with minimal or no aluminum and titanium content, electric arc or non-vacuum induction furnaces are typically used for smelting. When smelting superalloys containing aluminum and titanium in an atmospheric environment, controlling elemental loss and minimizing gas and inclusions is challenging; hence, vacuum smelting is preferred. To further reduce inclusions and enhance the ingot's crystal structure, a dual process of smelting and secondary remelting is employed. Key smelting methods include electric arc furnace, vacuum induction furnace, and non-vacuum induction furnace. For remelting, vacuum consumable furnaces and electroslag furnaces are the primary choices.
Solid solution-strengthened alloys and ingots with low aluminum and titanium content (totaling less than 4.5%) can be forged. Alloys rich in aluminum and titanium generally undergo extrusion or rolling, followed by hot rolling. Some products may require additional cold rolling or cold drawing. Large diameter alloy ingots or cakes necessitate forging via hydraulic press or fast forging hydraulic press.
Highly alloyed, hard-to-deform superalloys are prevalently used in precision casting, particularly for turbine blades and guide blades. Recent advancements in directional crystallization processes aim to mitigate grain boundaries perpendicular to the stress axis and reduce porosity in cast alloys. This process involves growing grains along a single crystal direction during alloy solidification, producing parallel columnar crystals free of transverse grain boundaries. Achieving this requires maintaining a substantial axial temperature gradient and proper axial heat dissipation between the liquidus and solid phase lines. Additionally, research is ongoing in the manufacturing of single crystal blades to eliminate grain boundaries entirely.
