For superalloys with low aluminum and titanium content, smelting generally employs electric arc furnaces or non-vacuum induction furnaces. When smelting superalloys containing aluminum and titanium in an atmospheric environment, controlling element burn-off and gas inclusions becomes challenging, necessitating the use of vacuum smelting. To further minimize inclusions, enhance their distribution, and improve the ingot's crystal structure, a dual process combining initial smelting and secondary remelting is often used. Key smelting techniques include electric arc furnaces, vacuum induction furnaces, and non-vacuum induction furnaces. Primary remelting methods are vacuum consumable furnaces and electroslag furnaces.
Solid solution strengthened alloys and low aluminum-titanium alloy ingots (aluminum and titanium content below 4.5%) are suitable for forging. Alloys with higher aluminum and titanium content are typically processed through extrusion or rolling followed by hot rolling, with some products requiring further cold rolling or cold drawing. Large diameter alloy ingots or cakes necessitate forging by hydraulic press or fast forging hydraulic press.
Highly alloyed, deformation-resistant alloys are predominantly used in precision casting to form components like turbine blades and guide blades. To reduce or eliminate grain boundaries perpendicular to the stress axis and minimize porosity in cast alloys, directional crystallization processes have been developed. This process ensures that grains grow in one crystal direction during alloy solidification, resulting in parallel columnar crystals without transverse grain boundaries. Achieving directional crystallization requires maintaining a substantial axial temperature gradient and efficient axial heat dissipation between the liquidus and solidus phases. Additionally, the manufacturing process for single crystal blades has been explored to eliminate all grain boundaries.
