The manufacturing process for superalloys with minimal aluminum and titanium content typically involves electric arc furnaces or non-vacuum induction furnaces. For superalloys containing aluminum and titanium, vacuum smelting is preferred to control element burn loss and minimize gas and inclusions. Advanced techniques such as combining smelting and secondary remelting further enhance the purity and structural integrity of the ingots. Key smelting methods include electric arc furnace, vacuum induction furnace, and non-vacuum induction furnace, while remelting methods feature vacuum consumable furnaces and electroslag furnaces.
Solid solution strengthened alloys and ingots with low aluminum and titanium content (less than 4.5%) are suitable for forging. Alloys with higher aluminum and titanium content are typically processed through extrusion or rolling, followed by hot rolling and, if necessary, further cold rolling or drawing. Large diameter alloy ingots or cakes necessitate forging by hydraulic or fast forging hydraulic presses to achieve desired shapes and properties.
Highly alloyed materials, which are challenging to deform, are often utilized in precision casting, particularly for turbine and guide blades. To mitigate or eliminate the detrimental effects of grain boundaries perpendicular to the stress axis and porosity in cast alloys, directional crystallization techniques have been developed. These processes ensure grains grow uniformly along one crystal direction during solidification, resulting in parallel columnar crystals. Establishing and maintaining a significant axial temperature gradient and optimal heat dissipation conditions are crucial for successful directional crystallization. Additionally, advancements have been made in manufacturing single crystal blades to completely eliminate grain boundaries.
