The manufacturing process for superalloys without aluminum and titanium, or with minimal content, involves smelting in electric arc furnaces or non-vacuum induction furnaces. For aluminum and titanium-containing superalloys, vacuum smelting is essential to control element loss and minimize gas and inclusions. To further enhance the quality, a dual process of smelting and secondary remelting can be employed. Main smelting methods include electric arc furnace, vacuum induction furnace, and non-vacuum induction furnace, while main remelting methods are vacuum consumable furnace and electroslag furnace.
Solid solution strengthened alloys and ingots with low aluminum and titanium content (less than 4.5%) are suitable for forging. Alloys containing aluminum and titanium are typically processed through extrusion or rolling, followed by hot rolling, with some products needing further cold rolling or cold drawing. Large diameter alloy ingots or cakes require forging by hydraulic press or fast forging hydraulic press.
Highly alloyed and hard-to-deform alloys are commonly utilized in precision casting for components like turbine and guide blades. To enhance structural integrity, directional crystallization processes have been developed, enabling grains to grow in one direction during solidification, resulting in parallel columnar crystals without transverse grain boundaries. Key conditions for directional crystallization include maintaining a significant axial temperature gradient and optimal axial heat dissipation between the liquidus and solid phase lines. Recent advancements have focused on single crystal blade manufacturing to eliminate all grain boundaries.
