The manufacturing process of superalloys devoid of or low in aluminum and titanium typically involves electric arc furnaces or non-vacuum induction furnaces. For superalloys containing aluminum and titanium, vacuum smelting is essential to control element burning loss and minimize gas and inclusions. To further enhance the purity and crystal structure of the ingot, a dual process combining smelting and secondary remelting is employed. The primary smelting methods include electric arc furnace, vacuum induction furnace, and non-vacuum induction furnace, while the primary remelting methods are vacuum consumable furnace and electroslag furnace.
Alloys that are solid solution strengthened or contain low aluminum and titanium (less than 4.5%) are amenable to forging. Alloys with aluminum and titanium typically undergo extrusion or rolling followed by hot rolling, with some products requiring additional cold rolling or drawing. Large diameter alloy ingots or cakes necessitate forging using a hydraulic press or a fast forging hydraulic press.
Highly alloyed and less deformable alloys are predominantly used in precision casting, such as for turbine and guide blades. To mitigate grain boundaries perpendicular to the stress axis and reduce porosity in cast alloys, directional crystallization processes have been developed. These processes ensure grains grow along a single crystal direction during alloy solidification, resulting in parallel columnar crystals devoid of transverse grain boundaries. Achieving directional crystallization requires establishing and maintaining a substantial axial temperature gradient and effective axial heat dissipation between the liquidus and solid phase lines. Furthermore, single crystal blade manufacturing processes have been refined in recent years to eliminate all grain boundaries.
