The manufacturing process typically excludes or minimizes aluminum and titanium, utilizing electric arc furnaces or non-vacuum induction furnaces for smelting. For superalloys containing aluminum and titanium, vacuum smelting is essential to control element burning loss and reduce gas and inclusion contamination. Smelting and secondary remelting enhance inclusion distribution and ingot crystal structure. Key smelting methods include electric arc, vacuum induction, and non-vacuum induction furnaces, while remelting techniques involve vacuum consumable and electroslag furnaces.
Solid solution strengthened alloys and low aluminum-titanium alloy ingots (with a total aluminum and titanium content below 4.5%) are suitable for forging. Alloys containing aluminum and titanium typically undergo extrusion or rolling, followed by hot rolling, and in some cases, further cold rolling or drawing. Large diameter alloy ingots require hydraulic or fast forging presses.
Highly alloyed, deformation-resistant alloys are extensively used in precision casting, such as turbine and guide blades. Recent advancements in directional crystallization processes help eliminate grain boundaries perpendicular to the stress axis and reduce porosity, achieving parallel columnar crystals. Crucial to this process are maintaining a substantial axial temperature gradient and optimal axial heat dissipation between the liquidus and solid phases. Additionally, single crystal blade manufacturing processes are being developed to eliminate all grain boundaries.
